Almost every Evolution sold since 2019 left the factory with a lithium battery. The reason owners search for replacements is not that the pack died; it’s that the factory 105Ah pack in a D5 Maverick or Ranger doesn’t deliver the range the cart’s price suggested, and the aftermarket offers 150 to 168Ah packs that do. Evolution has built on two chassis generations, and the battery situation is different on each.

Why Evolution Owners Replace Packs That Still Work
Retailers that specialise in Evolution parts say it plainly: D5 owners report that the factory battery’s range falls short of expectations, and the most common purchase is a higher-capacity replacement, not a like-for-like one. Owners who move a D5 to a 105Ah Eco Battery pack report 30 to 50 miles; those who go to 160Ah report 55 to 80. The factory pack, in the same carts, is often described as good for 20 to 30 miles once the cart is lifted, loaded and driven on anything but flat pavement.
Part of that gap is honest physics. The D5 Maverick and Ranger are heavy carts with big tires, disc brakes, a touchscreen and a 5 kW motor. The CAN Bus Decision (D5 and D6 Only)
D5 and D6 carts read the factory pack over a CAN bus and show state of charge, current and warnings on the touchscreen. A replacement pack either speaks that protocol or it doesn’t, and this decides what you buy.

The 72V Check
Some D5 Ranger and LSV trims run 72V. A 48V pack in a 72V cart won’t wake the controller, and a 72V pack in a 48V cart will destroy it. Before ordering anything, read the pack label or the charger output. 72V lithium packs are a smaller market; Vatrer, Cloudenergy and Allied all list 72V units, and the fitment logic is the same as below. The Charger
Evolution ships an external charger with a lithium profile for its own pack (and a Trojan profile on the early lead-acid carts). Whether it works with a replacement pack depends on the pack:
- Eco Battery bundles are sold with a matched charger and, on D5, the CAN adapter that lets the cart and charger behave as designed. Use the bundled charger.
- Standard aftermarket packs may or may not accept the factory charger’s profile. The Evolution charger targets the factory pack’s charge voltage; if the new pack’s full-charge voltage is the same 58.4V it will often work, but the CAN handshake on D5 carts can prevent the charger from starting. Cables: The Detail Evolution Retailers Flag
Evolution carts came with 4 or 6 gauge battery cables depending on model. That’s adequate for the factory pack but on the thin side for a 160Ah pack feeding a 5 kW motor up a hill, and thin cables get warm and drop voltage exactly when you want power. Evolution parts retailers sell 2 gauge upgrade sets for this reason. If you’re fitting a higher-capacity pack, or the cart is lifted, replace the main leads with 2 gauge at the same time. It’s a $40 job that removes a bottleneck.
What to Buy
D5 or D6, and you want the touchscreen to keep working
The Eco Battery Evolution bundle in 160Ah. It’s the only aftermarket route that includes the CAN adapter and wake-up kit, it comes with the charger and mounting hardware, and Eco Battery’s warranty on these packs is stated as lifetime. It’s sold through Evolution parts retailers rather than Amazon; expect to pay more than an Amazon pack, and to get the dash integration in return.
D5 or D6, and you’re fine with a separate meter
Any 150Ah-class pack from the 48V comparison. The Vatrer 48V 150Ah is the volume seller; for a lifted Ranger on hills, a 250A BMS matters more than the last 10Ah, which points to the Cloudenergy 48V 105Ah 250A or Cloudenergy’s 150Ah. Add a lithium meter for the dash and use the pack’s app for detail.
D2 platform (Classic, Forester, Carrier, Turfman)
Straightforward. Stock lead-acid or a tired factory lithium pack comes out; a standard 48V pack goes in; the gauge keeps reading. The Vatrer 48V 105Ah for a Classic doing neighbourhood miles, 150Ah for a Carrier 6 or a Forester that works. No CAN, no adapter.
Install: Where Evolution Differs
The generic sequence applies: Tow mode, main negative off first, remove the old pack, clean, set and secure the new one, positive on, negative on, test. The Evolution-specific parts:
- Disconnect the CAN connector from the factory pack (D5 / D6) before lifting it out. It’s a small multi-pin plug on the pack’s side. Tape it if the new pack won’t use it; connect it to the adapter if you’re fitting an Eco Battery bundle.
- Factory packs are bolted, not strapped. Evolution secures its pack with a bracket; the Eco Battery “thru-hole” kit uses a centre rod through the pack’s mounting holes and reuses the factory points. A standard aftermarket pack needs the factory bracket adapted with spacers, or a new bracket. Don’t rely on a strap in a cart with disc brakes and 23-inch tires.
- Wake-up. D5 carts expect a signal from the pack when the key turns. Eco Battery includes a wake-up kit for this. With a standard pack, wake the BMS with its button or app, and expect the cart to take a second longer to come alive at key-on.
- Replace the main cables with 2 gauge if fitting 150Ah or more, while the bay is open.
- Test the charger before closing up. On D5 this is where a CAN mismatch shows itself: charger connects, nothing happens. If so, the pack maker’s charger replaces the Evolution unit.
